What Happens When Keyway Clearance Is Too Large

 

Excessive clearance between the key and keyway walls causes fretting - small micromotion that wears both surfaces. Over time, this increases clearance further, creating more fretting. The result is a loose keyway that ratchets under load rather than transmitting torque positively. For high-cycle applications, the tolerance on the keyway is tighter than you might think.
